LiteraturereviewofJIT-KANBANsystem

AbstractInthispaper,JIT(Just-In-Time)-KANBANliteraturesurveywascarriedoutandpresented.TheintroductorysectiondealswiththephilosophyofJIT,andtheconceptinvolvedinthepushandpullsystem.Theblockingmechanismsinthekanbansystemarealsodiscussedelaborately.Besidesthesesections,theimportanceofmeasureofperformance(MOP)andtheapplicationofthesamewithrespecttoJIT-KANBANarepresented.TherecenttrendsintheJIT-KANBANarediscussedundertheheading“Specialcases”.Inthisreview,100state-of-artresearchpapershavebeensurveyed.Thedirectionsforthefutureworksarealsopresented.

1Introduction

Just-In-Time(JIT)manufacturingsystemwasdevelopedbyTaiichiOhnowhichiscalledJapanese“Toyotaproductionsystem”JITmanufacturingsystemhastheprimarygoalofcontinuouslyreducingandultimatelyeliminatingallformsofwastes(Brownetal.[5],Ohno[54],Sugimorietal.[82]).Basedonthisprinciple,Japanesecompaniesareoperatingwithverylowlevelofinventoryandrealizingexceptionallyhighlevelofqualityandproductivity(RichardJ.Tersine[62],JamesH.Greene[30]).JITemphasizes“zeroconcept”whichmeansachievementofthegoalsofzerodefects,zeroqueues,zeroinventories,zerobreakdownandsoon.Itensuresthesupplyofrightpartsinrightquantityintherightplaceandattherighttime.Hence,theoldsystemofmaterialacquisitionand,buyerandsellerrelationshipsarechangedtonewrevolutionaryconcepts(Womacketal.[91],WomackandJones[92],Markeyetal.[45]).Similarly,JITbecomesaninevitablesystematplantlevel,whichintegratesthecellularmanufacturing,flexiblemanufacturing,computerintegratedmanufacturingandRobotics(Schonberger[63],Golhar[12]).

Duetothetechnologicaladvancement,theconventionalmethodofpushproductionsystemlinkedwithMaterialRequirementPlanning(MRP)waschangedtopulltypeJITproductionsystemtomeetouttheglobalcompetition,wherethework-in-process(WIP)canbemanagedandcontrolledmoreaccuratelythanthepush-productionsystem(MasonPaul[46]).

KANBANsystemisanewphilosophy,whichplaysasignificantroleintheJITproductionsystem.Kanbanisbasicallyaplasticcardcontainingalltheinformationrequiredforproductionassemblyofaproductateachstageanddetailsofitspathofcompletion.Thekanbansystemisamultistageproductionschedulingandinventorycontrolystem.Thesecardsareusedtocontrolproductionflowsandinventory.Thissystemfacilitateshighproductionvolumeandhighcapacityutilizationwithreducedproductiontimeandwork-in-process.

Theobjectivesofthispaperareaslistedbelow

1)CriticalreviewofJITliterature.

2)SegregatingthedifferentresearcharticlesofJIT.

3)ExploringtherecenttrendsinJIT-Kanbansystemandderivingdirectionsforfutureresearch.

Inthispaper,thearticlesarereviewedandanappropriateclassificationispresented.Thekanbanstudywasmadeelaborately,sinceitactsasabasiccommunicatorandfeedbackagenttotheJITsystem.Pushandpullsystem,principleofoperationofkanbancards,Blockingmechanism,Toyota’sformula,andthemeasuresofperformances(MOP)arealsodiscussedinthispaper.ThelatesttrendsinJIT-Kanbansystemarealsoaddressedseparatelyundertheheading“Specialcases”.Finally,thedirectionsforfutureresearchesarepresented.

6.1.1Flowshop

Kanbansystemiswidelyimplementedinrepetitivemanufacturingenvironment.Forasinglecardoperationalsystem,Sharadhapriyadarishinietal.[77]havedevelopedtwoheuristicsandprovedthatthesearemoreefficient.Saradhapriyadarishinietal.[78]haveproposedarecursiveequationforschedulingthesinglecardkanbansystemwithdualblocking.Theyproposedaheuristicwithtwinobjectivesofminimizingthesumoftotalweightedtimeofcontainersandweightedflowtimeofpart-types.Rajendran[61]hasdoneaworkontwocardflowshopschedulingwithnpart-types.Inthispaper,mathematicalmodelsfortimetablingofcontainersfordifferentproblemshavebeenformulated.Then,aheuristicwasdevelopedtominimizethesumofweightedflowtime,weightedearliness,andweightedtardinessofcontainers.Hemamalinietal.[22]havedonesimilarwork.Inthiswork,theheuristicdevelopedissimulatedannealingalgorithm.Thisiscomparedwithrandomsearchmethod.Inthesepapers,thecomparisonsaredoneonlybasedonmeanrelativepercentageincrease.Insteadofthisapproach,comparisonsbasedoncompleteANOVAexperimentswouldprovidereliableinference.

PeterBruckeretal.[58]havecarriedoutresearchonflowshopproblemwithabufferoflimitedcapacitybetweentwoadjacentmachines.Afterfinishingtheprocessingofajobonamachine,eitherthejobistobeprocessedonthefollowingmachineoritistobestoredinthebufferbetweenthesemachines.Ifthebufferiscompletelyoccupied,thejobhastowaitonitscurrentmachinebutblocksthismachineforotherjobs.Inthispaper,theydeterminedafeasiblescheduletominimizethemakespanusingtabusearch.Theresultsoftheproblemusingtabusearchwerecomparedwiththatofbenchmarkinstances.Thecomparisonsaredoneonlybasedonrelativeimprovements.Insteadofthisapproach,comparisonsbasedoncompleteANOVAexperimentswouldprovidereliableinference.

6.1.2Assemblyline

Assemblylinesaresimilartotheflowshopsinwhichassemblyofpartsarecarriedoutinalinesequence.Inamultiproductassemblyline,thesequencingofthejobsisachallengingtask.Drexletal.[16]consideredanassemblylinesequencingmixedmodelproblem.Itisacombinatorialproblem.Theyformulatedthiscombinationalproblemasintegerprogrammingmodel.Thismodelcanbeusedonlyforsmallsizeproblemsduetothelimitationsofoperationsresearchsoftwarewithrespecttohandlingthenumberofvariablesandconstraints,whicharepresentintheintegerprogrammingmodel.Xiaoboetal.[94]haveconsideredsimilarworkonmixedmodelassemblylinesequencingproblemwithconveyorstoppages.Theyproposedbranchandboundalgorithm,andsimulatedannealingalgorithmforfindingtheoptimalsolutionandsub-optimalsolutionofthemixed-modelsequencingproblem,respectivelytominimizethetotalconveyorstoppagetime.Thebranchand-boundmethodwasdevotedtofindtheoptimalsolutionofsmall-sizedproblems,whereasthesimulatedannealingmethodwasusedtocopewithlarge-scaleproblemstoobtainagoodsub-optimalsolution.Future,researchonsimulatedannealingappliedtothisproblemcanbedirectedtoestablishabetterseedgenerationalgorithm.However,thepractitionershouldspendconsiderabletimeinfixingtheparametercalledtemperature(T)inthesimulatedannealingalgorithmbytrailanderrormethodbeforeactuallysolvingtheproblem.

6.1.3Batchproductionsystem

Inabatchproductionsystem,theswitchingoverfromoneproducttootherproductdependsonmanyfactorssuchasstockreachingtothethresholdlevel,differentpriorityschemes,economicalsetups,etc.TafurAltioketal.[86]havedealtthisissuedifferentlyforthepulltypemanufacturingsystemwithmultiproducttypes.Inthispaper,theydevelopedaniterativeproceduretoapproximatelycomputetheaverageinventorylevelofeachproductasfinishedgoodsusingdifferentpriorityschemes.Inthispaper,thedemandarrivalprocessisassumedtobeapoissondistributionandprocessingtimesandtheset-uptimesarearbitrarilydistributed.But,inpractice,theprocessingtimesmayfollowotherdistributions,viz.,normal,uniform,exponential,etc.whicharenotexperimentedinthispaper.Khanetal.[35]addressedtheproblemofmanufacturingsystemthatprocuresrawmaterialsfromvendorsinlotandconvertthemintofinishedproducts.TheyestimatedproductionbatchsizesforJITdeliverysystemanddesignedaJITrawmaterialsupplysystem.Asimplealgorithmwasdevelopedtocomputethebatchsizesforbothmanufacturingandrawmaterialpurchasingpolicies.

7JITintegration,implementationandbenefits

Just-in-timeisamanufacturingphilosophybywhichanorganizationseekscontinuousimprovements.Forensuringcontinuousimprovements,itisnecessaryforanyorganizationtoimplementandintegratetheJITandJITrelatedareas.Ifitispracticedinitstruesense,themanufacturingperformanceandthefinancialperformanceofthesystemwilldefinitelyimprove.

Swansonetal.[83]havereiteratedthatproperplanningisessentialforimplementationofaJITmanufacturingsystemandacommitmentfromtopmanagementisaprerequisite.CostbenefitanalysisistobestudiedinitiallywiththeknowledgeofkeyitemssuchasthecostofconversiontoaJITsystemandtimeperiodofconversion.Cooketal.[11],intheircasestudyforapplyingJITinthecontinuousprocessindustry,showimprovementsindemandforecastanddecreaseinlead-timevariability.

TherelationshipbetweenimplementationofTQM,TPMandJITwillleadtoimprovementinthemanufacturingperformance(Kribtyetal.[37]).FurtherHuang[23]discussestheimportanceofconsideringtheintegrationofTPM,JIT,QualitycontrolandFA(FactoryAutomization).Imai[27]believesthatTQMandTPMarethetwopillarssupportingtheJITproductionsystem.KakuroAmasaka[32]proposesanewJITmanagementsystem,whichhelpstotransferthemanagementtechnologyintomanagementstrategy.

Fullertonetal.[65]haveconductedastudyin253firmsinUSAtoevaluateempiricallywhetherthedegreewithwhichafirmimplementstheJITpracticesaffectsthefirmsfinancialperformance.Fromtheirstudy,JITmanufacturingsystemwillreapsustainablerewar
